A dry iron converts electrical energy into heat in the most direct way possible: it pushes 220 V through a high-resistance nichrome conductor. The heat follows Joule's law:

That is where the 40–80 Ω figure for an iron element comes from — not a number to memorise, but one that falls straight out of the power rating: a 1,200 W iron reads about 40 Ω, a 1,000 W one about 48 Ω, a 750 W one about 64 Ω. Much lower means shorted turns; much higher, or OL, means an open winding.

On its own the element would simply keep getting hotter forever. What stops it is the bimetallic thermostat: two metals with different expansion rates bonded together. As it heats, the faster-expanding side makes the strip bow, and the bow pushes the contacts apart — power off. As it cools the strip straightens and the contacts touch again — power on.

The element always draws the same current. What the knob adjusts is how hard a spring presses the contacts together.
Turn towards Max and the spring squeezes harder, so the bimetal must bow further — that is, get hotter — before it can win against the spring and force the contacts apart. The cut-out temperature rises.
Turn towards Min and the spring is slack, so even a little heat is enough to push the contacts open. The iron cuts out cool.

1) Why the neon blinks: let the iron climb to its set point, then watch the trace oscillate inside the green band and never settle — because the thermostat is an on/off switch, not a dimmer. The lamp wired to the element blinks along with it. A customer reporting "the light keeps flashing, it must be broken" has a perfectly healthy iron.
2) Hotter settings work the element harder: drag the set point from 100°C to 200°C and watch the duty cycle climb — the hotter the plate, the faster it loses heat to the air, so power has to be restored more often.
3) The fuse really is the last line: press "welded shut" and wait. The contacts never open, the temperature sails past the set point, touches the purple 250°C line, and the thermal fuse melts itself open in front of you. That is precisely why you must never bridge it.

This is the shortest circuit of any appliance on the site: the control side is one series chain, and the indicator hangs in parallel across the element.

Step 1 — three wires arrive, two do the work: L (red) and N (blue) carry the power; E (green/yellow) is simply bolted to the metal body and carries no current on a healthy iron.
Notice the first block, spanning both rails: that is the cord and its rubber strain relief, and it is the most common failure point in the entire appliance. Every time the iron is used, that spot is bent and whipped until the copper fatigues and breaks strand by strand — while the outer jacket still looks brand new. You will never see it by eye.
How to catch it: set the meter to ohms, clip across a plug pin and the far end of that conductor, then flex and work the cord at the boot while watching the display. A reading that flickers between 0 Ω and OL has just confessed.
About the moving dots: mains is alternating current at 50 Hz, reversing fifty times a second, so neither wire is permanently an "in" or an "out". The dots only show that the loop is complete and current is flowing; they start at live to match how you actually trace a fault.

Step 2 — the thermostat is a switch that opens and closes itself with heat: the bimetal takes its heat straight from the soleplate, and at the set temperature it bows and forces the contacts apart. In the drawing the contact arm tilts up when it is open.
Press "at set point — contacts open" and watch TP2 and TP3 fall to 0 V and the lamp go dark, with absolutely nothing wrong with the iron.
The most important lesson on this step: reading 0 V after the thermostat does not automatically mean it is faulty. First ask whether the iron had reached its set point. If you are unsure, turn the dial to Max and measure again with the iron cold — if it is still 0 V, then you can blame the contacts.
Those contacts arc every single time they open or close, so over the years they build up black soot that current struggles to cross. Fine abrasive paper cleans them up, provided they have not welded together.

Step 3 — the thermal fuse is the last line, and it dies to prevent a fire: through a normal working life it does nothing at all. Its only job is to wait for the day the thermostat cannot cope.
If the thermostat contacts weld shut, power flows into the element continuously and the temperature simply keeps climbing with nothing to stop it. Past its rating (around 250°C) the thermal fuse melts itself permanently open and kills the circuit. The shirt is ruined, but the house is not.
The iron rule: this fuse never resets, and you must never bridge it with a piece of wire — that removes the fire protection entirely.
And more important still: when you find a blown thermal fuse, do not just replace it and close up. Fuses never blow on their own. Find what overheated it — usually a thermostat whose contacts are starting to stick — or the new one will follow it shortly. Step 4 — the element, and why the earth wire exists: the nichrome coil lives inside a metal tube packed with magnesium oxide powder, an unusual material that conducts heat well while insulating electrically. The heat gets out to the soleplate; the 220 V does not get out to the body.
Expect 40–80 Ω across the terminals, according to the power rating — and just as importantly, element terminal to soleplate must always read OL.
The day that packing powder absorbs moisture or the tube cracks, current starts finding the metal body — and that is exactly when the earth wire earns its keep, pulling the leakage to ground so the RCD trips before the user becomes the path to earth instead.
Select the "element leaking to the body" fault and you will see every probe badge go red, exactly as with a broken cord. Voltage tracing cannot tell these two apart — only an insulation check to the body can. For more on RCDs see House wiring: L/N/G.

Step 5 — what the neon lamp is actually telling you: the neon sits in series with a high-value resistor (to drop the 220 V to something it can survive), and that pair is wired across both element terminals — not in series with the element.
Which means the lamp does not say "the element is heating", it says "220 V has arrived at the element terminals". That sounds like the same thing until you are holding a meter.
Select the "element open" fault and watch: the neon stays cheerfully lit while the winding is broken and the iron is stone cold, because the lamp branch has its own complete circuit through its resistor and never needed the element at all.
This is the origin of the symptom that catches every beginner: "the light comes on but it never gets hot." Once you know the lamp is in parallel, you go straight to an ohms check on the element instead of hunting for missing supply.
The reverse case — "heats perfectly, lamp never lights" — is simply an open lamp or resistor. It affects nothing and is not dangerous, but tell the customer before you hand it back so you are both agreed on it.

Iron faults fall into three families, and you can usually place a job in one of them just by listening to the customer — before you pick up a screwdriver.

Suspect one — a cord broken inside: on ohms, clip a plug pin to the far end of that conductor and flex and work the cord at the rubber boot while watching the display. A reading flickering between 0 Ω and OL has found it. Do both L and N.
Suspect two — an open thermal fuse: check it on continuity. OL means open — but do not just fit a new one; find what overheated it.
Suspect three — sooty thermostat contacts: measure with the iron cold and the dial at Max; if it is still silent, polish the contacts with fine abrasive paper.
And the suspect people forget — an element leaking to the body: that presents as "completely dead" too, because the customer's RCD has already tripped. No amount of voltage tracing separates it from a broken cord; only an insulation check from element terminal to soleplate, which must read OL.

Why it fools people: the lamp is on, so most technicians conclude "supply is fine, the front end must be healthy" and go hunting elsewhere.
In fact the neon is wired in parallel across the element terminals, not in series. It has its own complete circuit through its resistor, so even with the element completely open the lamp lights exactly as usual.
What the lamp really reports is "220 V has reached the element terminals" — not "the element is working".
To confirm: unplug and measure across the element terminals. OL means an open winding. Disconnect the lamp branch first, or you will read its several-hundred-kΩ resistor instead.

The suspect: welded thermostat contacts. The contacts arc every time they open or close; eventually the metal melts and fuses into a permanent bridge. However far the bimetal bows, it can no longer force them apart, so power reaches the element continuously.
To confirm: unplug, put continuity across the contacts and turn the dial all the way down to Min. A healthy thermostat goes silent. If it still beeps at full Min, the contacts are welded.
What usually comes with it: an iron arriving with this history has often already blown its thermal fuse — which is the fuse doing its job — so it reaches your bench as a "completely dead" unit.
The rule you must not break: on this fault, replace the thermostat and the thermal fuse together. Fit only the fuse and leave the old thermostat in place and the new fuse will blow too — and next time it might not be quick enough.

The suspect: a worn-out neon or an open resistor in the lamp branch. Measure across that branch on ohms — you should read several hundred kΩ; OL means open.
Worth knowing: this affects nothing and is not dangerous; the iron works completely. But explain it before handing the job back, because many customers use that lamp to tell whether the iron is plugged in.
Do not confuse it with: a customer reporting "the light keeps flashing on and off". That is not a fault — it is the thermostat cycling around its set point exactly as designed. Show them the simulator above.

Everything above describes a dry iron, and that is the core to learn first, because a steam iron is a dry iron with a water system bolted on. The main electrical circuit — L → thermostat → thermal fuse → element → N — is completely unchanged, and most faults are still the same ones.

① Empty the water completely before opening it, every time. The tank and chamber always hold some, however dry they look, and water dripping onto the thermostat or element terminals is a disaster.
② "No steam" is 90% not an electrical problem. Run the self-clean cycle and soak the soleplate in vinegar before you even think about the circuit.
③ "It leaks water instead of steaming" usually means the temperature is set too low for the water to flash to vapour — not a fault. Explain it rather than replacing parts.
④ With water present, earthing and insulation testing matter even more — a steam iron keeps water a few millimetres from 220 V element terminals.

With the iron reassembled, never plug it straight into the wall. Always go through a series lamp tester first — a 100–200 W incandescent bulb wired in series with the supply.
Why: if you have pinched a wire into a short, or stacked the element terminal washers wrong so it leaks to the body, the lamp simply glows brightly instead of something exploding or the breaker tripping, because the bulb's resistance limits the current.
Reading it: a healthy iron makes the lamp brighten then gradually dim as the element warms, and go out when the thermostat cuts. A lamp that blazes from the first second and never dims means a short — unplug and go looking for it.

Before the cover goes back on, re-check that the green/yellow earth tag is bolted tight to the metal body — then prove it with the meter: continuity from the plug's earth pin to the body of the iron must beep.
It is a ten-second step, and it is the only thing standing between the customer and 220 V on the day the element insulation starts to go.

Customers routinely send irons in with scorched fabric baked onto the soleplate. It costs almost nothing to fix: warm the iron gently (not fully hot), rub a candle over the burnt patch so the wax melts, then wipe it clean with a thick cloth and finish with metal polish if you like.
Handing back a repaired iron with a soleplate that looks new makes a bigger impression than the repair itself, and costs you nothing.
Take care: do it warm, never hot enough to make the wax smoke, and remove every trace of wax before it goes back, or the customer's first shirt will pay for it. On a steam iron, keep wax out of the steam vents.
